Car Keeps Dying but Battery and Alternator Are Good? Run This 6-Step Parts Checklist First

I manage parts purchasing for a six-shop independent repair group. For the past six years I have signed off on roughly a quarter-million dollars in replacement parts every year, so I see the same money leak from the same hole: the car keeps dying, the battery and alternator are good, and the first reaction is a guess. Sometimes the guess is a fuel pump. Sometimes it is an ignition coil. If the customer is unlucky, it is all three before anyone checks why the old part failed.

This checklist is for that exact pattern. Use it when the starter cranks strong, the battery passes a load test, the charging system holds around 13.8 to 14.4 volts at the battery posts, and the engine still dies—at a stoplight, after heat soak, or on the highway with no warning. It has six steps, and the last one is the one most people never reach.

The 6-Step Diagnosis-to-Purchase Checklist

Step 1: Load-test the battery and check the alternator under load

“Good” from a handheld tester at the parts counter is not the same as “good at operating temperature with the headlights on.” A battery can read 12.6 volts at rest and still sag under load. An alternator can charge fine at cold idle and drop below 13 volts once the engine bay heats up, the high beams are on, and the blower is on high.

So verify it yourself. With the engine warm and idling, read voltage directly across the battery while running the high beams, blower and rear defrost. It should stay above roughly 13.0 volts. While cranking, it should not drop below roughly 9.6 volts. These are rule-of-thumb numbers, not a substitute for your vehicle's published spec, but they catch the false “all good” verdict that starts the parts-swapping loop.

Step 2: Verify fuel pressure, don't just listen for the fuel pump

Turning the key to the ON position and hearing the pump prime tells you the pump is spinning. It does not tell you it is building enough pressure when hot. Connect a fuel pressure gauge and check three things:

  • Key-on, engine-off pressure. On most port-injected engines you should see roughly 35–65 psi, but your underhood label is the real spec.
  • Pressure while idling and at the exact moment the engine dies. If pressure drops before the engine dies, you have a fuel delivery problem.
  • Pressure after shutdown. If it bleeds down fast, the check valve inside the pump module is leaking and can cause hot stall and restart issues.

If the fuel pressure is normal at the moment the engine dies, fuel delivery is not the problem. Close the fuel pump tab in your browser and move to the next step.

Step 3: Test the ignition system at the exact moment it dies

Many ignition coils fail intermittently, and they often fail only when hot. The engine starts fine cold, runs for 20 minutes, then dies like the key was turned off. By the time a tow truck arrives, the coil has cooled down and the engine starts again. That pattern should put ignition coils near the top of your list.

When the engine dies, test for spark right then. A spark tester is cheap and a lot more honest than pulling the coil away from the plug and hoping to see an arc. No spark on that cylinder means you either have a coil failure or the coil is not getting its trigger signal.

The Delphi GN10181 ignition coil is one of the most common coil-on-plug part numbers on our purchase orders, and I have used the Delphi brand for years because its failure rate has been low. But a good brand does not fix a bad connection. If the coil connector has green corrosion or spread terminals, replace the connector before you replace the coil. Otherwise you will be doing this job twice.

Step 4: Measure the ground side before ordering another sensor

Here is the step almost everybody skips. A car can have a perfect battery and a perfect alternator and still die because the engine control module loses its ground reference. The charging system can look fine while the actual circuit back to the battery is corroded or loose.

Set your multimeter to DC volts. Put one lead on the battery negative post and the other lead on the bare metal of the engine block. Crank or run the engine. The reading should be below 0.2 volt. If you see more, stop ordering parts and fix the ground cable. Then do the same test between the negative post and the body or frame. A $12 cable terminal has saved our customers more tow bills than any sale price on a fuel pump.

And if the ground side checks out but the engine still dies with no warning, do not ignore the crank sensor. A failing crank sensor can shut the engine off without setting a code and without any pattern you can feel. We have watched fuel pumps and coils get replaced on vehicles that only needed a sensor—and on at least one that only needed a harness repair.

Step 5: Cross-reference the exact part number, not a matching photo

Once the fault is isolated, the next money leak is ordering the wrong version of the right part. A fuel pump module can look identical and have a different pressure rating, a different connector, or a different sender attachment.

The Walbro GSS340 fuel pump is a known cross-reference for several U.S.-built fuel pump modules we service. It is a legitimate pump. But it is not universal. Compare the cross-reference against the original part number stamped on your module, confirm the fuel system type, and check the connector before you check out.

Trucks follow the same rule. A Peterbilt 379 headlight assembly changed connector styles and mounting details across model years. Order one without the VIN and you may get a part that is close but not correct—which leads to splicing, a second freight charge, and a customer who thinks headlights are hard to buy. They are not. The missing VIN is the problem.

Step 6: Compare the price that includes everything, not just the part price

Only now, after the diagnosis and the cross-reference, am I ready to compare quotes. This is where the real purchasing decision gets made.

Look at the total landed cost: the price, the freight, the restocking policy and the return shipping if the part turns out to be wrong or defective. A supplier that shows a low part price but charges separately for every step is rarely cheaper by the time the job is done.

I have learned to ask what is not included before I ask what the price is. The vendor who lists the full cost upfront—even when the total looks higher—usually costs less at the end.

That is the reason I will pay a little more for a Delphi part from a distributor who shows the total on the first screen. The part itself is only the beginning of the cost.

Three Comeback Mistakes That Are Still Common

First, replacing the battery and alternator anyway. A new battery can mask a charging issue for a few days, but a bad ground or hot-failing coil will come back. The second tow is the expensive one.

Second, installing a new part without checking the connector that feeds it. The new Delphi coil will fail at the same rate as the old one if the wiring in the connector is melted. The new fuel pump will suffer if the old one was killed by a rusty ground and you did not fix it.

Third, calling the repair done after one cold start. The symptom that started this whole process often only appears at operating temperature. If the vehicle dies after heat soak, you have to test it after heat soak.

There is something satisfying about a car that comes back only for its next oil change. After six years of watching purchase orders, I can tell you the formula: diagnose first, cross-reference second, and compare the total price last. Do it in that order and the money stops leaking.
